Was giving my bike a clean and quick health check last week and noticed my chain was looking like it had stretched so got a new KMC 8 speed chain and fitted that on Tuesday, old chain wasn't slipping at all beraing in mind, now my chain slips on the smallest gear on my cassette, the teeth look fine and its not a gear I use that often so would be surprised it is warn, could anything else be causing this? I matched the new chain to the old chain for length should I have removed more links to compensate for the stretch?

My money's on the cogs being worn even if they don't look it.

How many miles did you run it before changing the chain, roughly? Did you clean the chain fairly regularly? No mention of checking the old chain with an indicator tool, which is desirable. A worthy little investment, imho!

Probably covered about 2000 miles, lubed regularly but recently started using "The method" Notcied it wasn't sitting evenly between the teeth so thought i'd be proactive and replace, will definitely invest in a chain wear tool. So an incorrect chain lenght wouldn't cause chain slip then?

It shouldn't. All that would happen is the derailleur would be under more or less tension than previously. I suppose in an extreme case that might make some gears unusable (as it wouldn't be able to shift chain over to them), but by itself chain length shouldn't cause slipping.

Is it possible your replacing the chain nudged things so that you need to adjust the gear indexing?

The chains usually slip on the most used sprockets, so if you say you rarely use the smallest sprocket (i.e. the 11-13 tooth one) then I would first check the indexing and limit screws in-case you've knocked them.

BUT I suspect this is a worn cassette and expect slipping on other sprockets.

Pretty sure I didn't but could possibly be that, will have a check when I get home, luckily its on the highest gearing and not the lowest I guess.

Sounds a bit odd. I recently experienced a very similar thing and assumed I had run the previous chain a little too long before replacing. Turns out that everything is ok and I just needed to tweak the indexing a little. It was only 'skipping' in the high 3 sprockets, that are lesser used...

Gears seemed to change fine and no slipping when on the bike stand, double checked and it is the same length as the old chain so can only assume worn cassette  Have got a new one and removal tool on order so hopefully this will cure it.

I went through the same process earlier in the year and ended up having to buy new chainrings too!

I got the same problem, was at home for a few days, fitted new chain, now back at work in Madrid, get bike out, and the chain slips in most gears! The bike was Brand new Dec 2010. Prob done 2000m max on it. Spesh hardrock, knockabout.Looks like new cassette is the cause, damn you as its a lovely day here.going for a run.

So you fitted a new cassette and new chain at the same time, right? Shouldn't be a problem, although I seriously doubt you needed to switch out the cassette after 2k miles.

Try riding it for a bit I would bet that the new chain will bed in after a few weeks. I had similar thing with a Trek Hybrid, just be cautious putting power down out of the saddle until it all beds itself in again.
