So upon my cassette being worn out I decided to change it, only to find it would not budge at first - it had bitten into the freehub a bit. After persuasion it came out, but then I discovered the freehub has a lot of play in it - not laterally, but rather in the direction of the axel.

Any ideas what can be done about it, and what caused it?

Could be that it just needs tightening up - what hub are we talking about Pete?

Tightening the axel seemed to do the trick - need to have a proper fine tune tomorrow though as I think I have over loaded the bearing a bit. Axel is adjusted with allen keys - much easier than playing around with cone spanners.

Still a bit concerned that there are notches in the freehub from where the cassette has dug into the splines - I wonder what could have caused that?

As accountantpete said alloy freehub body. It would also not be helped by cassettes without spider and/or sprockets that are not pinned together rigidly - those designs spread load across the freehub surface rather than allowing a specific sprocket under load to dig into a specific point.

If your wheels use Novatec hubs (many, many wheelsets these days do) then you can buy freehubs with something called Anti Bite Guard that prevents the freehub bite, but without the weight penalty of using a steel freehub. I bought one from Bdop Cycling for my Planet X Model B's.
