So, currently I am riding to heartrate, ideally keeping in zone 2. This was a bit of an issue when climbing because my lowest gear was 39x25.
So I recently purchased an 11-28 9spd cassette and, as I always do, a new chain at the same time. Both arrived yesterday and were duly fitted, with a quick test ride around the block. I have a 4 mile circuit that I ride on a Sunday, so off I went. On the second loop and on the climb I shifted up onto the 28T and concentrated on keeping my HR below 135BPM. A couple of minutes later the chain unshipped over into my spokes. 1 snapped spoke. I also noticed that when on the 23T, under load the chain would slip. I did another x3 laps after fiddling with the barrel adjuster then decided to call it a day and headed home. Bike up on the stand, replaced snapped spoke, retrued wheel, now to play with the indexing. Set h/l limit screws, re did the gear cable and (on the stand) everything changed perfectly. Took it for a spin round the block, every time I put it into the 23T it slipped (only under load though) Back home some more fiddling (including verifying that the chain wasn't directional) before I decided to put my old chain back on. Back out and even under heavy load not a hint of a slip. Sooooo, because I couldn't get a 9speed cassette OR chain from Wiggle, CRC, Merlin, Decathlon etc I purchased them both on Fleabay.

Looking at the chain which is supposed to be a Shimano HG53 and indeed most of the links have Shimano HG stamped on them, there are a few that have KD Tiawan stamped on them....... Does this look right to you guys?

Reckon you've got a e-bay(China) duff cassette [brand = 'BOLANY']: specifically the 23t sprocket. How far had the last chain done from new?
New chain's probably OK, sold by "Hong Kong-based @kennyatau" for £9.

Last chain has done approx 1700miles. But worked fine on my other cassette and this one to. My feeling is that it "MAY" be a hooky chain due to the price and also the stamping on some of the plates, as far as I can see the HG53 ONLY has HG and SHIMANO stamped on the plates, unless I am mistaken. This is what I wanted to know, it may well be a duff cassette, it just seems strange that there is no slippage when using a KNOWN worn chain....;O)

Funnily enough, as this is my commute bike, I usually use the Sram 950 chain and I believe that is the chain I have put back onto the bike!!! :O)
 
My thinking ....
Sounds like somethings moves slightly out of line in the backwheel or cassette that only shows up under full load.
It's most noticeable when the cassette-jockey wheel gap is the smallest.
The new chain is too sideways stiff so slips under load when things shift out of alinement.
While the old chain is worn so has more sideways play to accommodate this slight shift.
